How to Design a Custom Metal Sign That Reads From the Street

A metal sign is a legibility problem before it is a design problem. Measure how far away it gets read, allow one inch of capital height for every ten feet of that distance, and the panel size chooses itself. Build the file at that finished size with an eighth of an inch of bleed and a full inch of empty metal inside the trim, keep the artwork out of the corners where the holes drill, and export a CMYK PDF with the fonts outlined. Then it only has to survive the weather, which is what aluminum is for.
Start With Reading Distance, Then Pick the Panel
Most people open a design tool first and choose a size last. Reverse that. Stand where your customer will be standing, measure the distance, and let it decide everything else.
The rule sign makers work to is one inch of capital letter height for every ten feet of reading distance. A suite number read from the corridor at ten feet needs one inch caps. A sign that has to stop a driver at forty feet needs four inch caps. Six inch caps carry to sixty feet, which is roughly what a sign at the far end of a lot has to do.
Now put those caps on a panel. Four inch caps plus a second line and a margin will not fit comfortably on a 12 by 18, so the job climbs to 18 by 24 or 24 by 36. One more thing decides legibility before the artwork does, and that is contrast. Dark on light, or light on dark. Two mid tones sitting against each other look balanced on a bright monitor and disappear at dusk. The File Setup That Keeps a Metal Sign Out of Trouble
Four numbers do almost all the work here, and getting them right takes about two minutes.
Document size. Build at the finished panel size, one to one. Not half scale, not A4 with a note saying scale up. A sign built at half scale and enlarged doubles every rounding error in your line weights.
Bleed, 0.125 inch. Any background color or image that runs to the edge has to extend an eighth of an inch past the trim. Without it, a hair of movement on the cutter leaves a white sliver down one side of a metal panel, and on a solid color sign that sliver is the first thing you see.
Safe margin, 1 inch. Keep type, logos and phone numbers a full inch inside the trim. This is more generous than the quarter inch you would use on a business card, and it exists because of the holes.
The mounting holes. Corner holes are drilled in from the edges, so a logo parked in a corner ends up with a bolt through it. Treat all four corners as background. If the sign is going on a post rather than flat to a wall, the hole positions move to the center line, so tell us at order time instead of after the panel is drilled.
Export a PDF with fonts outlined and the artwork in CMYK. Photographs only need 150 dpi at final size on a sign nobody reads from arm's length, so a 24 by 36 panel wants roughly 3,600 by 5,400 pixels, not a 300 dpi monster. - One message per sign. A sign with three equally sized lines has no message. Decide what the biggest line says, then make everything else clearly smaller.
- Cut the words before you shrink the type. If the copy does not fit at the cap height the distance demands, the copy is too long. Shrinking it is how signs become unreadable.
- Give the type room to breathe. Empty metal around a message reads as confidence and, more usefully, as legibility.

What software do I need to design a custom metal sign?
Nothing specialized. Adobe Illustrator, Affinity Designer, InDesign and CorelDRAW all export the print-ready PDF a sign printer wants, and the 4OVER4.COM online designer does the same job in a browser with the panel size and bleed already set. What file format and resolution should I send?
A PDF built at the finished size, with fonts converted to outlines, artwork in CMYK, and 0.125 inch of bleed on every edge. If the design contains a photograph, 150 dpi at final size is plenty for a sign that nobody reads from arm's length, and pushing it to 300 dpi only makes the file harder to upload. Vector logos and type stay razor sharp at any size, so keep them vector rather than dropping in a screenshot of the logo.
Where do the mounting holes go, and does that change my design?
Yes, and it is the mistake we see most. Holes are drilled in from the corners, so anything within about an inch of a corner risks a bolt head sitting on top of it. Pull your logo, your phone number and any dense type inside a one inch safe margin all the way round, and treat the corners as background only. If the sign is going on a post rather than a wall, say so at order time, because post mounting puts the holes on the center line instead.
Can I print a photograph on a metal sign?
You can, and it prints well on a smooth aluminum panel, but a photo rarely earns its place on an outdoor sign. Photographs carry mid tones, and mid tones are exactly what collapses at distance in strong sun. If a photograph is the point, as it is on a property board, run it as a panel on one side and keep the readable message on a solid contrasting block beside it rather than laying type over the image.
